What Is Made from Sheet Metal and How to Design It

Enclosures, covers, cable trays, brackets, facade parts — what sheet metal is used for, why a bent part beats a welded one and how to simplify a design.

Sheet metal is the most versatile stock material in manufacturing: almost anything that has a wall and a shape can be made from it. Here are the products ordered most often — and how to make a design cheaper while it is still just an idea.

What It Is Used For

  • Enclosures and covers for equipment, electrical cabinets, machine tools, generators. The most common category: a box shape, ventilation openings, doors.
  • Cable trays, ducts, gutters — simple in shape but demanding when it comes to length accuracy and repeatability.
  • Brackets, mounting plates, angle pieces — small parts that are almost always made in production runs.
  • Facade cassettes, parapets, flashings, soffits — here the priorities are a flat surface with no waviness and a clean edge.
  • Boxes, cabinets and safes — storage for tools, documents and firearms: a sheet metal body, a reinforced door, a lock.
  • Furniture frames and retail equipment — racks, shelves, stands, display elements.
  • Decorative perforated panels — screens, fences, air conditioner covers.

Why a Bent Part Beats a Welded One

The same box can be made in two ways: cut five plates and weld them together — or cut one flat pattern and bend it. The second route almost always wins.

A bent part is stronger, because it has no seams in the corners — and the seam is the weakest point of any structure. It is more accurate, because the angles are set by the press brake, not by a welder's hand. It is cheaper, because welding and subsequent seam grinding cost more than a few bends. And it looks neater, which matters for anything that stays in plain sight.

So when designing a product, it is worth asking yourself: can this part be made from a single piece of metal? Very often the answer is yes.

What Makes a Product Cheaper

  • Fewer different thicknesses. If the whole product can be made from one sheet, you save both on material and on machine changeovers.
  • Identical bend radii. Different radii mean a tooling change — that is time.
  • Simple holes instead of ornate cutouts. A round hole cuts faster than a complex contour with fine details.
  • Precision only where it is needed. Tight tolerances along the entire contour make the part more expensive, while usually only two or three dimensions are critical.
  • A production run instead of one-off orders. Setup is done once, so ten parts cost much less than one part ten times over.

Where to Start If All You Have Is an Idea

A drawing is not required. A dimensioned sketch, a photo of a similar product or a sample to replicate is enough. More important than the drawing is understanding three things: what the product must withstand, where it will operate and how many pieces are needed. From this, an engineer will select the metal, thickness and technology.
